Ask any experienced spray foam applicator about their worst job. Nine times out of ten, the story involves an off-ratio event: foam that didn't cure right, a building that smelled like chemicals for weeks, and a bill that ended up in their lap because no insurance policy would touch it.

Off-ratio is the risk that insurance agents almost never explain to spray foam contractors — and the one that can produce six-figure losses with no coverage in sight.

What Causes Off-Ratio Spray Foam?

Spray polyurethane foam (SPF) is a two-component system. The A-side — isocyanate — and the B-side — polyol resin — must be mixed at a precise ratio (typically 1:1 by volume) at specific temperatures and pressures for the foam to cure correctly.

When that ratio is off, the chemistry fails. The foam may:

  • Remain tacky or sticky because the reaction didn't complete
  • Off-gas unreacted isocyanate into the building's air, creating chemical exposure risk
  • Fail to achieve its rated R-value, meaning the job doesn't perform as specified
  • Require complete removal — which involves tearing out the foam, potentially removing drywall, decontaminating the space, and starting over

Common causes of off-ratio events:

  • Heated hose failure — the chemicals must be at the right temperature to mix correctly; hose heater failures shift the ratio
  • Pump imbalance — if one side of the proportioner isn't pumping at the correct pressure, the ratio goes off
  • Clogged or damaged spray gun — partial blockages cause inconsistent mixing
  • Cold chemical — drums that haven't been adequately conditioned in cold weather produce off-ratio foam even on well-maintained equipment
  • Transfer pump failure — if the drum transfer system fails mid-job, the feed pressure changes

Even experienced applicators with well-maintained equipment encounter off-ratio events. It's not a sign of carelessness — it's a systemic risk of the chemistry.

Why Standard GL Policies Don't Cover It

Here's the core problem: an off-ratio spray foam event sits at the intersection of three standard insurance exclusions.

1. The defective product / defective work exclusion

Most GL policies exclude property damage that arises from "your product" or "your work" failing to perform as intended. Off-ratio foam is, by definition, a product that didn't perform — so this exclusion applies to the cost of removal, remediation, and reinstallation.

2. The pollution exclusion

Incompletely reacted isocyanate — what you get when the A:B ratio is off — is treated as a pollutant under most GL policies. Third-party bodily injury claims from chemical exposure triggered by off-ratio foam are excluded under the pollution exclusion before you even get to the defective-work issue.

3. The "business risk" exclusion

Many policies have language excluding damage to "property on which you are performing operations," meaning the building where the foam was applied. If the off-ratio event damages the structure — warped surfaces, contaminated HVAC, compromised insulation cavities — that damage may be excluded as a business risk.

Stack all three together and you have a scenario where a single equipment failure produces a claim with no coverage at all.

What Off-Ratio Coverage Actually Does

Off-ratio coverage is a specialized endorsement or standalone policy designed specifically for spray polyurethane foam contractors. It treats the off-ratio event itself as an insurable risk — not a defect, not a pollution event, but a predictable consequence of working with reactive chemistry.

What it typically covers:

Property damage from defective foam — the cost to identify, remove, and remediate uncured foam from the structure, including drywall removal, cleaning, and replacement.

Third-party bodily injury from off-ratio chemical exposure — coordinated with CPL (or written to include that exposure) so that tenant or occupant claims from isocyanate off-gassing are covered.

Remediation costs — HVAC cleaning, air quality testing, decontamination services, and professional remediation of the affected spaces.

Defense costs — when a property owner sues over an off-ratio event, the defense is covered through to resolution.

What it doesn't cover: the cost of redoing the job with correct foam. That's a business cost — the contractor's own labor and materials to fix the application. But the third-party damage and bodily injury from the event? That's what off-ratio coverage handles.

How Off-Ratio Coverage Coordinates with GL and CPL

For complete protection, a spray foam contractor needs three policies working together:

GL covers the core bodily injury and property damage claims from your operations — over-spray, ladder accidents, a worker damaging something on the jobsite.

CPL (Contractor Pollution Liability) covers the chemical exposure claims — tenants who inhale VOCs during or after application, bodily injury from MDI isocyanate.

Off-ratio coverage covers the structural and property damage specifically caused by foam that didn't cure correctly — the cost of the foam removal, building remediation, and related third-party claims.

There's intentional overlap between CPL and off-ratio at the edges — the chemical exposure from an off-ratio event can be covered by both. That overlap is a feature, not a problem. When carriers coordinate these policies under one program, the claims process is clean.

Real-World Scenarios

Residential retrofit, $28,000 claim: A heated hose failed mid-job in January. The applicator didn't catch it for about 45 minutes. The foam in that section of the attic didn't cure, off-gassed into the home, and the homeowner reported respiratory symptoms. The contractor spent $28,000 on foam removal, air quality testing, and medical costs — none of which was covered by their standard GL.

Commercial office, $65,000 claim: An A-side pump pressure imbalance caused off-ratio foam throughout a 4,000 square foot commercial space. The building owner discovered it when tenants began reporting headaches. The foam had to be removed, the HVAC system cleaned, and air quality certified before tenants could return. Total bill: $65,000. Coverage: $0 under the standard GL policy.

Residential new construction, claim denied: A drum that hadn't been properly conditioned in cold weather caused off-ratio foam in a new home's wall cavities. The builder required the spray foam contractor to remediate. The contractor's GL carrier denied the claim as a defective work exclusion. The contractor paid out of pocket.

How to Get Off-Ratio Coverage

Off-ratio coverage is not available through standard commercial lines carriers. It requires:

  1. A specialist broker with access to specialty contractor or environmental liability markets
  2. An underwriter who understands spray foam chemistry and the nature of off-ratio risk
  3. A program that coordinates off-ratio with your existing GL and CPL
